Baros' late quick-fire salvo appeared to have given David O'Leary's side a comfortable FA Cup win, although Nathan Lowndes' headed goal set-up a nervy finish.
With The Valiants pushing forward for an equaliser Steven Davis headed home late on to confirm Villa's name in the hat for the fifth round draw.
Villa had the first shot of the game through James Milner four minutes in, but his low drive was easily gathered by Mark Goodlad in the visiting goal.
Vale created little in the opening half, although Thomas Sorensen was given a scare when he missed Michael Husbands' cross and Sam Togwell's looping header floated just wide.
Baros should have fired Villa ahead just before the half hour mark but he firstly hit Goodlad when through on goal before turning and blasting over from inside the area.
The Czech Republic international striker thought he had legitimate claims for a penalty moments later when was felled in the box, but referee Steve Bennett waved away his appeals.
The home side created the final chance of the half, but Juan Pablo Angel headed over when well placed in the middle from Milner's in-swinging free kick.
Milner should have done better after half time following a neat through-ball by Aaron Hughes, while Sorensen was well-placed to save Husbands' header.
Leon Constantine squandered a good opportunity when he found himself with only the Danish keeper to beat, but he snatched at the effort and fired wide.
David O'Leary had seen enough from his charges and brought on Kevin Phillips for the ineffective Angel and the switch paid instant dividends.
Phillips played in Baros and the Czech Republic international made no mistake with a fine angled finish to give the home side the lead.
The game was effectively over minutes later when Milner's right-wing corner was flicked on by an unmarked Olof Mellberg in the middle for Baros to nod in from close-range.
No one told the visitors however, and they set-up a grandstand finish when Lowndes flicked home with five minutes remaining although they were unable to muster a leveller.
With Vale throwing everyone forward in the hope of an equaliser Villa settled the contest when Davis' diving header nestled into the bottom corner of the net.
